Building a smarter production line for a global automobile manufacturer

Introduction

In manufacturing, some of the most important decisions are made long before production begins. For a global automobile manufacturer in India, the priority was clear: gaining better visibility into complex under body (UB) line operations. Deloitte India collaborated with the client to develop a more dynamic, visual way to understand UB line performance—helping teams align faster, plan more effectively, and move forward with greater confidence.

The situation

The client faced significant operational challenges with its existing production planning tools, particularly when visualizing the UB line layout. The static models in place lacked the flexibility to simulate production flow or parts movement, limiting the team’s ability to plan effectively.

Without a real-time simulation environment, validating design choices and identifying potential bottlenecks became an ongoing challenge. To move forward, the manufacturer needed more advanced visualization capabilities—an essential first step toward building a future digital twin of the entire operation.

The solution

Deloitte India worked closely with the client to deliver a visual twin proof of concept for the UB line—designed to enhance how teams understand plant layout, equipment placement, and material flow.

The objective was to validate the feasibility of using NVIDIA Omniverse to render and simulate a live production process for the UB line, including parts-flow movement. Completed in approximately three weeks, the project helped to enable real-time rendering and simulation of parts-flow, directly addressing key limitations in the client’s existing environment.

The next phase would focus on demonstrating mannequin simulation, robotic arm simulation, clash detection, and plant process layout optimization while laying the groundwork for a future ready platform capable of AI driven simulations, what if scenario modelling, and broader digital twin expansion.

The impact

The AI-powered visual twin helped to deliver tangible value across the design and planning life cycle, including:

  • Improved design validation through immersive visualization of plant layout, equipment positioning, and material flow in a shared 3D environment
  • Earlier identification of inefficiencies and space constraints before physical construction began
  • Reduced time and cost in layout finalization, enabled by rapid iterations and visual simulation.
  • Enhanced scenario planning, allowing teams to explore multiple “what-if” scenarios to support productivity, safety, and sustainability goal
  • Stronger stakeholder alignment through a shared, visual digital twin
